Day 1: Introduction to Six Sigma and the Define phase
- Introduction to Six Sigma — history, philosophy, sigma levels, Cost of Poor Quality (COPQ), relationship with Lean
- Six Sigma structure in the organization — roles (Champion, Black Belt, Green Belt), governance, project selection
- Define phase — Project Charter, problem definition, SMART goals, project scope, schedule
- Voice of the Customer (VOC) — gathering requirements, CTQ (Critical to Quality), CTQ tree, Kano model
- Process mapping — SIPOC, flowchart, Value Stream Mapping (VSM), waste identification
- Exercises: developing a Project Charter, VOC and CTQ analysis, SIPOC for a process
Day 2: Measure phase — measurement and data collection
- Statistics fundamentals — population, sample, normal distribution, mean, median, standard deviation
- Measurement system — Measurement System Analysis (MSA), repeatability and reproducibility (Gage R&R)
- Process capability — Cp, Cpk, Pp, Ppk, DPMO, yield, indicator interpretation
- Data collection — data collection plan, data types (continuous, discrete), stratification, sampling
- Data visualization — histograms, Pareto charts, box plot, scatter plot, run chart
- Exercises: measurement system analysis, process capability calculation, data visualization
Day 3: Analyze phase — root cause analysis
- Root cause analysis — Ishikawa diagram, 5 Why, Failure Mode and Effects Analysis (FMEA)
- Hypothesis testing — t-test, chi-square test, ANOVA, p-value, significance level, Type I and Type II errors
- Correlation and regression analysis — correlation coefficient, linear regression, results interpretation
- Multivariate analysis — stratification, cluster analysis, key variable identification
- Detailed process mapping — value-added analysis, bottleneck identification, cycle time
- Exercises: conducting root cause analysis, hypothesis testing on data, FMEA
Day 4: Improve and Control phases — implementation and sustainment
- Improve phase — solution generation, selection criteria, prioritization matrix, pilots and tests
- Design of Experiments (DOE) — full factorial, fractional, results interpretation, optimization
- Implementing improvements — implementation plan, change management, risk analysis, stakeholder management
- Control phase — control charts (X-bar, R, p, c), control plan, standard operating procedures (SOP)
- Sustaining gains — process monitoring, reaction plan, knowledge transfer, project closure
- Exercises: designing an experiment, developing a control plan and control charts
Day 5: Preparation for the PECB exam
- DMAIC methodology summary — review of key Six Sigma tools and techniques
- Six Sigma and Lean — integration, Lean Six Sigma, Kaizen, waste elimination
- Case studies — analysis of Six Sigma projects in manufacturing, services and IT
- PECB certification preparation — exam format, question types, passing strategies
- Mock exam — simulation of the PECB Certified Six Sigma Green Belt exam
